What Is Bottle Decoration?
Bottle decoration is any process that adds branding, product information, or visual design to the exterior of a container. The term covers everything from ink printed directly onto plastic to adhesive labels wrapped around a bottle to metallic foils pressed into the surface.
The Packaging Machinery Manufacturers Institute (PMMI) categorizes decoration as a secondary packaging operation, meaning it happens after the bottle is molded but before it is filled and capped. Depending on the method, decoration can be applied by the bottle supplier, a contract decorator, or the brand itself.
For small brands ordering hundreds or low thousands of units, the decoration decision is not just aesthetic. It directly affects your per-unit packaging cost, your ability to change designs between runs, and whether you can even get a decorator to take your job. A method that works beautifully at 50,000 units may be completely impractical at 500.
Silk Screen Printing
Silk screen printing, also called screen printing or serigraphy, applies ink directly onto the surface of a plastic bottle. A mesh screen with a stencil of your design is placed against the bottle, and a squeegee pushes ink through the open areas of the mesh onto the container. The ink is then cured under UV or LED light to bond it permanently to the plastic.
The result is a clean, durable print that sits flush with the bottle surface. There is no label edge, no film layer, and no tactile boundary between the decoration and the container. When consumers pick up a screen-printed bottle, they feel the bottle itself rather than a label stuck on top of it.
Screen printing on plastic bottles typically supports one to five ink colors per pass, depending on the equipment. Each color requires a separate screen, and each screen adds setup time and cost. Kaufman Container, one of the largest decorators in North America, runs over 50 pieces of decorating equipment in their Cleveland facility, primarily for screen printing and hot stamping.
When Silk Screen Printing Works Best
Screen printing is strongest when your design uses a limited number of solid, opaque colors and you want the printed look to feel integrated with the bottle. Cosmetic brands, cleaning product companies, and personal care lines use screen printing heavily because it creates a premium, label-free appearance.
According to the Specialty Graphic Imaging Association (SGIA), now part of Printing United Alliance, screen printing remains the dominant direct-print method for rigid containers because of its ink opacity and adhesion to curved surfaces.
The method also handles wraparound designs well on cylindrical bottles. Since the bottle rotates against the screen during printing, the design can extend around the full circumference without a visible seam.
Silk Screen Printing Cost Structure
Screen printing has two cost components: setup and per-unit printing. Setup involves creating the mesh screens (one per color), which typically runs $50 to $200 per screen depending on the decorator. A three-color logo means three screens and $150 to $600 in upfront tooling.
Per-unit costs depend on the number of colors, the bottle size, and the run quantity. At production volumes of 5,000 units or more, screen printing on plastic bottles typically falls between $0.15 and $0.75 per unit. At lower quantities, per-unit costs rise because the fixed setup cost is spread across fewer bottles.
For brands running 200 to 1,000 units, the math can be challenging. The setup fee that barely registers at 10,000 units becomes a meaningful cost driver at 500. This is where understanding your decorator's minimums matters.
Silk Screen Printing Limitations
Screen printing cannot reproduce photographic images or complex color gradients. Each color must be a distinct, solid tone. If your design requires a gradient from blue to white, screen printing will render it as hard-edged color blocks rather than a smooth transition.
Registration accuracy between colors is another constraint. Each additional color introduces a small alignment tolerance. On a curved bottle surface, getting four or five colors to line up precisely requires careful calibration, and slight misregistration is more visible on smaller containers.

Hot Stamping
Hot stamping, sometimes called foil stamping or roll stamping, transfers a thin metallic or pigmented foil onto the bottle surface using heat and pressure. A heated die presses the foil against the container, and the adhesive layer on the foil bonds to the plastic. When the die lifts away, the foil design remains on the bottle.
The visual effect is distinctive. Hot stamping produces metallic finishes (gold, silver, copper, rose gold) that screen printing cannot replicate. The foil layer has a reflective quality that reads as premium across product categories, from high-end skincare to spirits to artisan food brands.
Hot stamping is typically limited to one color per pass, though some decorators can apply a second foil in a separate operation. The design itself must be relatively simple: text, logos, and line art work well, but large filled areas of foil can show inconsistencies.
When Hot Stamping Works Best
Hot stamping is the right choice when your brand identity relies on metallic accents that communicate premium positioning. A gold logo on a matte black bottle, a silver stripe on a frosted container, or a copper seal on a closures are all classic hot stamp applications.
Kaufman Container reports that most of their hot stamping customers choose metallic silver or gold foils. The company offers combined screen printing and hot stamping in a single production line, which allows brands to pair a silk-screened logo with a hot-stamped accent in one pass through the factory.
Hot stamping also works well on closures and caps, which are often too small or too irregularly shaped for other decoration methods.
Hot Stamping Cost Structure
Hot stamping requires a metal die (brass or silicone) custom-made to your design, which typically costs $100 to $500 depending on size and complexity. This is a one-time tooling investment that lasts for hundreds of thousands of impressions.
Per-unit costs for hot stamping generally range from $0.10 to $0.50, depending on the foil type, design area, and run quantity. Metallic foils cost more than solid pigmented foils. The per-unit cost is competitive with screen printing for simple designs, but the total project cost can exceed screen printing when you factor in die creation.
Because hot stamping equipment is simpler than multi-color screen printing lines, some decorators accept lower minimum runs. If your design is a single metallic element rather than a full multi-color print, hot stamping may be more accessible at lower quantities.
Hot Stamping Limitations
Hot stamping cannot produce multi-color designs, photographic images, or fine text at small point sizes. The heat-and-pressure transfer process works best with bold, simple shapes. Thin lines and small text risk incomplete foil transfer, especially on textured or curved surfaces.
Foil adhesion depends on the substrate. According to the Foil & Specialty Effects Association (FSEA), surface energy varies across different plastic resins. Polypropylene (PP) bottles often require a flame or corona surface treatment before the foil will adhere reliably. PET and HDPE generally accept foil without pretreatment, but testing is always recommended before committing to a production run.
The metallic foil layer also has limited flexibility. On soft-squeeze bottles that deform during use (think condiment bottles or lotion tubes), repeated flexing can cause the foil to crack or delaminate over time.
Shrink Sleeve Labels
Shrink sleeve labeling wraps a printed plastic film (typically PVC, PETG, or OPS) around the entire bottle, then passes it through a heat tunnel that shrinks the film tightly against the container surface. The result is a 360-degree, full-body decoration that conforms to the bottle's shape, covering curves, tapers, and irregular geometries.
Shrink sleeves are the only common decoration method that delivers photographic-quality, full-color graphics covering the entire bottle surface from shoulder to base. The film is printed using rotogravure or flexographic printing before it is formed into a sleeve, which means the full spectrum of CMYK (and sometimes additional spot colors) is available.
The Flexible Packaging Association (FPA) notes that shrink sleeve usage in North America has grown steadily, driven by brands seeking shelf differentiation through full-body graphics that other decoration methods cannot achieve.
When Shrink Sleeves Work Best
Shrink sleeves are strongest when your packaging needs to carry a lot of visual information, such as full-color product photography, complex patterns, regulatory text across multiple panels, or distinct SKU differentiation across a product line.
Brands selling through retail channels particularly benefit from shrink sleeves because the decoration can cover areas of the bottle that other methods cannot reach, including contoured sections, recessed panels, and tapered necks. A single sleeve replaces what would otherwise require a front label, a back label, and possibly a neck band.
Shrink sleeves also enable tamper evidence. The portion of the sleeve that extends over the cap creates a perforated tear strip that shows whether the product has been opened, meeting retailer requirements without a separate tamper-evident band. This is particularly relevant for food, beverage, and supplement brands where the FDA requires visible tamper evidence on certain product categories.
Shrink Sleeve Cost Structure
Shrink sleeve costs break into three components: printing the film, forming the sleeves, and applying them. Film printing involves plate creation (for gravure) or die creation (for flexo), which can run $1,000 to $5,000 for the initial setup. This is significantly higher than screen printing or hot stamping setup costs.
Per-unit costs for the printed sleeve itself typically range from $0.08 to $0.30 depending on film material, print quality, and order quantity. Application (the actual shrinking process) adds another $0.03 to $0.10 per unit. All in, a shrink-sleeved bottle at moderate volumes costs roughly $0.15 to $0.40 per unit for the decoration alone.
The minimum order for shrink sleeves is driven by printing economics. Gravure printing, which delivers the best quality, requires minimum runs of 10,000 to 50,000 sleeves to justify the plate cost. Flexographic printing can bring minimums down to 3,000 to 5,000 sleeves. For brands running under 1,000 units, shrink sleeves are rarely cost-effective unless you plan to reorder the same design repeatedly.

Shrink Sleeve Limitations
The biggest limitation of shrink sleeves for small brands is the minimum order quantity. The upfront plate or die costs create a steep entry point that favors larger production runs. A brand testing a new SKU at 500 units will find shrink sleeves prohibitively expensive on a per-unit basis.
Shrink sleeves also complicate recycling. The Association of Plastic Recyclers (APR) has raised concerns about full-body shrink sleeves on PET bottles because the sleeve material (often PVC or PETG) can contaminate PET recycling streams. Heat tunnel application requires equipment and process control. The tunnel temperature, conveyor speed, and steam distribution must be calibrated precisely. Uneven shrinking causes wrinkles, distortion, or text misalignment. Contract decorators handle this routinely, but brands attempting in-house application face a learning curve.
Pressure-Sensitive Labels
Pressure-sensitive labels (PSL), also called self-adhesive labels or sticker labels, are printed graphics on a film or paper backing with an adhesive layer. The label is peeled from a release liner and pressed onto the bottle surface, where it bonds through contact pressure alone with no heat, solvent, or water required.
PSL is the most versatile and accessible decoration method for small brands. Digital printing technology has made it possible to produce full-color, photo-quality labels with no minimum order and no plate or screen setup cost. A brand can order 100 labels for a test run, then order 10,000 of the same design without any retooling.
The Tag and Label Manufacturers Institute (TLMI) reports that pressure-sensitive labels account for the largest share of the label market in North America, driven by their flexibility, ease of application, and compatibility with digital printing.
When Pressure-Sensitive Labels Work Best
PSL is the right starting point for most brands launching their first product. The zero-tooling, no-minimum, full-color capability eliminates the financial risk of committing to a decoration method before you know whether the product will sell.
Labels also give you design flexibility that direct-print methods cannot match. You can change your label design between production runs with no retooling cost. Seasonal variations, limited editions, and design refreshes are as simple as ordering a new batch of labels. For brands still iterating on their visual identity, this flexibility has real financial value.
Pressure-sensitive labels work on virtually any bottle shape, material, and surface finish. Flat panels, curved surfaces, and tapered bottles all accept PSL, though the label material and adhesive must be matched to the surface. A good label converter will recommend the right combination of facestock (film or paper), adhesive (permanent, removable, or repositionable), and laminate (matte, gloss, or soft-touch) for your specific container.
Pressure-Sensitive Label Cost Structure
The cost advantage of pressure-sensitive labels at low volumes is dramatic. Digital printing eliminates plate and screen costs entirely. A run of 500 full-color labels from a digital converter typically costs $0.08 to $0.25 per label depending on size, material, and finish.
At higher volumes (10,000 or more), flexographic printing reduces the per-label cost to $0.03 to $0.12, though the initial plate cost ($200 to $800 per color) makes flexo uneconomical below about 3,000 labels.
Application cost depends on your operation. Hand application is free but slow and inconsistent. Pressure-Sensitive Label Limitations
Labels have a visible edge. No matter how well a label is applied, you can see and feel the boundary where the label meets the bare bottle. On premium products, this edge detracts from the clean, integrated look that screen printing or hot stamping provides.
Label adhesion varies by surface. Low-energy plastics like polypropylene (PP) and polyethylene (HDPE) can cause labels to peel, lift, or bubble if the wrong adhesive is used. For metallic accents and premium finishes: hot stamping. No other method produces genuine metallic reflection.
For a clean, label-free look on simple designs: silk screen printing. The ink-on-bottle result cannot be replicated by any label method.
For maximum flexibility at low quantities: pressure-sensitive labels. No tooling, no minimums, full-color capability, and the ability to change designs between runs at zero cost.
For full-body, 360-degree coverage: shrink sleeves. No other method covers the entire bottle surface including curves and tapers.
Most brands at the 200 to 2,000 unit range will start with pressure-sensitive labels because the economics are compelling and the design risk is low. As volumes grow past 5,000 units per SKU and the brand identity stabilizes, graduating to screen printing or shrink sleeves often makes sense for unit cost reduction and shelf presence improvement.
Can You Combine Decoration Methods?
Yes, and many brands do. A screen-printed logo paired with a hot-stamped metallic accent is a common combination in cosmetics and personal care. A shrink sleeve on the body with a hot-stamped cap creates a cohesive premium look. A pressure-sensitive front label with a screen-printed back panel reduces label material cost while maintaining a branded appearance.
Combining methods increases cost and complexity, but it also opens design possibilities that no single method achieves alone. Common Mistakes Brands Make with Bottle Decoration
Choosing decoration before choosing the bottle is the most frequent error. The bottle material, shape, and surface finish constrain which decoration methods are viable. A squeezable LDPE bottle, for example, rules out hot stamping because the foil will crack with repeated flexing. A heavily tapered bottle may not accept screen printing but works well with a shrink sleeve. Start with the container, then match the decoration to it.
Designing in CMYK for a screen-printing project causes problems at the production stage. Screen printing uses spot colors (Pantone), not process colors. A design built in CMYK must be color-separated into individual spot colors, and the result may not match what you saw on screen. If you are launching a new product at low volume and you are still refining your brand identity, start with pressure-sensitive labels. The cost structure forgives experimentation. If your product is in a premium category where shelf presence directly drives purchase decisions, silk screen or hot stamping moves the needle faster. The investment in screens or dies is modest compared to the per-unit perception upgrade.
If you are selling through retail and need maximum visual impact across a line of SKUs, shrink sleeves deliver the strongest shelf block. The higher setup cost is justified when you are competing for attention against dozens of other products in the same category.
